6 Tips for Tackling Complex Features in Moulding Design

The automotive sector relies on a multitude of manufacturing industries. Hot stamping (i.e., hot forming or press hardening) is one of the most common processes in the race towards safer and lighter cars. It can be described as the process of transforming a thin, low-tensile-strength metal into high-strength steel through heat using a press and die set. By performing the stamping while the steel is nearly molten, the process eliminates springback and allows for the manufacture of complex geometries.Gestamp&nbsp;is an international group dedicated to the design, development and manufacture of metal automotive component. They produce chassis, mechanism and body-in-white parts for the main auto manufacturers. Regarding their hot stamping output, among other things, they build bumper beam, crash box and door ring components.When it comes to die replacement or manufacturing, hot stamping companies like Gestamp undergo the same struggles: they have to rely on early die drawings that may or may not be up to date.Why is it a problem to rely on the original drawings? There are many people working on the implementation of stamping lines, and since the process bottleneck often resides at the design phase, the adjustments made between the CAD model of a die and the actual die used in production are now and again not recorded, not documented. Without this information, how can the die replacement process be managed efficiently? What would be a sound alternative to this process? What is the cost and timetable for the implementation of a substitute solution? Good news: 3D scanning systems and reverse engineering are game changers in industries where quality and purpose are based on meticulous precision.<h2>A Classic Approach to Production</h2>Let’s go through the stamping line development process at Gestamp. Just like most design-to-production workflows in manufacturing environments, hot stamping has classic steps that should work seamlessly:<ul><li>The stamping plant receives a CAD for a new part – a work order of sorts.</li><li>Engineers use the model to design the die that will be used to stamp the part.</li><li>The 3D model of the die is sent to the die manufacturer.</li><li>Once built, the actual die is sent at the stamping plant where it goes through inspection, quality control and fine-tuning.</li><li>The die is submitted to the customer’s approval before going into the production environment, where it will be used to produce precise parts, matching the exact specifications.</li></ul>Does this look like a normal process to you? It does for Gestamp. But the problem occurs after&nbsp;the die is in place and used in the hot stamping process, i.e., when the die needs to be replaced.<h2>Where the Rubber Hits the Road</h2>Among other things, the replacement of a die can result from a partial or total breakage, the end of life of the die or a considerable rise in demand which requires the manufacturing of an identical die to meet the increasing needs.In the absence of an updated CAD model to rely on, the engineers have to use the initial design of the die to produce a new one. This ends up being a time-consuming, costly and frustrating mistake. Using the older drawings inevitably results in parts that are out of specifications, material waste and negative impactsSince the former die is either broken or unusable by now, it is necessary to go through the whole cycle again:<ol><li>Send the initial CAD to the die manufacturer</li><li>Receive the manufactured die</li><li>Fine-tune</li><li>Go back to production</li></ol>We have already established that the main issue has to do with the adjustment data not being accounted for at some point in the process. This can result from several causes, although two stand out:<ol><li>For new stamping lines and processes, the engineers who perform the inspection, QC and fine-tuning steps work under extreme pressure and sometimes fail to effectively collect and document all modifications made during the development phase.</li><li>The modifications are collected, documented and transmitted to the engineering department, but the engineers fail to update the original drawings due to a lack of resources.</li></ol><img src="https://s3-us-west-1.amazonaws.com/wevolver-project-images/froala%2F1599721889382-Creaform-3DScanner-768x349.jpg" style="width: 787px;" class="fr-fic fr-dib"><h2>3D Scanning and Reverse Engineering to the Rescue</h2>Without a doubt, the missing link in the chain is the clear, mandatory communication of updated features to the engineering department. Since even the most robust workflows are exposed to human error, the situation calls for a streamlined process enhanced by the right tools for the job.Technical managers of stamping operations at Gestamp decided to turn things around and pursue new avenues such as 3D scanning. They added several steps to the traditional process:<ul><li>Once the die is adjusted and producing parts within specifications, it is scanned, and all the modifications made are recorded.</li><li>The output mesh file corresponding to the scanned surface can be used to reverse engineer the die including its slightest details.</li><li>The surface is incorporated into the initial 3D model of the die.</li></ul>For Gestamp managers, the benefits are obvious: the high-precision and portability of 3D scanners such as the HandySCAN 3D, and the availability of increasingly sophisticated reverse engineering software aimed at the process of transforming scanned surfaces into data. MPS Soluciones 3D, in collaboration with Mecánica Brañosera have all the equipment and instruments necessary in that matter.Therefore, when a die is already adjusted to the specifications and actively producing parts, it can be scanned right on the shop floor to record and crystallize the modifications made to the former die. We have therefore reviewed a selection of the common problems encountered with light curtain applications, and list below the top ten most frequent issues.<h2>1. Too close to the safety hazard</h2>The basic requirement for a safety light curtain circuit is that it must halt the hazardous process before anyone can reach it. The best method of checking whether a light curtain is effective is to monitor the stop times via a video feed. On many systems, we find that the hazard does not halt quickly enough to prevent a safety threat. In order to remedy this situation, we typically recommend several solutions. These include simply moving the light curtain to a safer distance, and/or implementing minor changes to the drives and controls.<h2>2. Inconsistent halting of the safety hazard</h2>This example of the top ten most common issues with light curtains is most frequently found in pneumatic systems. Calculating the right stop distance for a light curtain can be difficult, if the worst case scenario stop time can't be pinned down. Pneumatic systems are subject to problems with trapped air, but issues can also arise from a totally vented cylinder; for example, causing a quick initial movement.<h2>3. Guard gaps</h2>A safety light curtain won’t be able to protect your workers if the guards surrounding the unit have openings that allow them to reach under or around it. Any potential gap in protection may tempt people to do things that they shouldn’t be doing!<h2>4. Bottom beam too high</h2>Those few occasions when we find machines with a light curtain that allows people to crawl under it are quite shocking. If a light curtain is more than a metre off the floor, then it tempts workers to duck underneath it, which obviously defeats the purpose. People are always subject to temptation, and where safety is important temptation should not be offered. In order to avoid this problem in the top ten most common light curtain issues, the bottom beam should be no more than 12” (300mm) off the floor, unless it is otherwise guarded.<h2>5. Top beam too low</h2>Another common issue is that light curtain designers sometimes set a light beam that’s too low, allowing people to reach over it. The light curtain needs to be high enough to cover the whole height of the hazard, and for this reason it’s best to refer to ISO 13855 which governs the required distances. Table 1 and Figure 8 of this Standard give the reach-over distances that need to be included in the calculation of light curtain distances, based on the height of the safety hazard and the required top beam height.<h2>6. Not all hazardous movements are controlled</h2>Some designs are inadequately controlled, with a strong focus on the main hazard which then neglects protection for the other hazards associated with the unit. For example, we once examined a leak tester with a safety control for the main hydraulics, but no safety containment for its small individual pneumatic items. While these pneumatics might not have caused as severe an injury as that from a hydraulic platen, they were nonetheless listed on the risk assessment as severe injury items, and should have had the designer's attention.<h2>7. Wiring up to a non-safety controller</h2>At Rowse, it’s not just the physical installation of a light curtain that we examine, but also the circuit design. It's surprising how often we come across a design that uses all the right components for a safety system, only to wire the whole unit through a non-safety controller. Many modern light curtains, however, are designed with a self-contained safety circuit, so the unit can be wired directly to the relevant relays and/or application, provided the built-in EDM circuit is used.<h2>8. Inappropriate muting circuits</h2>Muting describes the temporary automatic suspension of a safety light curtain to allow the passage of discrete items. It must turn on automatically when specifically situated sensors detect that item, and automatically turn off when the item has passed. The muting sensors therefore need to be situated both in front of, and behind the light curtain, so that they will effectively detect the coming and going of that item (and only that item). The muting circuit for the light curtain must also be appropriately configured for the discrete item's transition speed, so that the curtain doesn't remain in a deactivated state. If it's muted for too long, the curtain will allow access to the safety hazard and obviate its purpose. It sounds easy, but configuring a muting circuit appropriately can be tricky.<h2>9. Using the wrong type of light curtain</h2>Older light curtains such as those found on legacy equipment or refurbished machines, are of a Type 2 design, and one of the top ten most common light curtain issues we have found is that people have installed&nbsp;<a href="https://www.rowse-automation.co.uk/abb-2tla022306r0100-orion3.html" target="_blank" title="Type 2 Light Curtain">Type 2</a> on a more modern machine when they should have installed&nbsp;<a href="https://www.rowse-automation.co.uk/help-advice/type-2-or-type-4-light-curtains/" target="_blank" title="Type 4 Light Curtain">Type 4</a>. Almost all today's safety light curtain applications are of a Type 4 design, but Type 2 applications do still exist, such as secondary presence detection required to prevent an inadvertent reset.<h2>10. Hazards that eject flying materials</h2>Some industrial machinery is prone to throwing out flying debris. CNC machines, grinders and other machine tools are likely to eject swarf, broken bits of tools, or sometimes even the whole workpiece. We have occasionally been asked about using a safety light curtain in these situations so as to reduce cycle time, but a light curtain is simply not appropriate in these instances. Any inspection of a facility with machine tools will show damage from materials ejected at high velocity, on viewing windows, doors and interior surfaces of the machines. Installation of a light curtain in these conditions would certainly not be sufficient to contain the problem.

The State of 3D Printing Report

Many products in recent years have benefited from see through plastic parts to improve interaction, show off internals, display lighting effects, or just to be stylishly unique. &nbsp;In some cases very little cost will be spared to achieve an optical clarity or just the right look, but in most products much less thought is put into what it will take to make the clear plastic elements capture the vision depicted in early development renderings. &nbsp;Some upfront discussions and planning with the product development team can help focus expectations, and needed steps to get the see through parts to meet their intended goals, at reasonable costs.If the clear parts in question are not intended to be a light shaping optic or clear window for an instrument, then there is actually some latitude in making them see through. &nbsp;This doesn&rsquo;t mean they will ever be as easy as opaque, textured plastic parts, as transparent plastic items have shinny finishes and show internal molding trace features like ejector marks that would be otherwise hidden. &nbsp;These will always present more of a challenge.<img src="https://s3-us-west-1.amazonaws.com/wevolver-project-images/froala%2F1587410844130-clear-plastic.jpg"><figure><figcaption>Different end customers will have different requirements for plastic part optical clarity.</figcaption></figure> First decide what is really expected of the clear parts in the intended design. &nbsp;If they are not an &ldquo;A&rdquo; surface feature (primary visible face of the product), or if the parts might have a light frosting on them to help defuse lighting or appearance, then some of the concerns on the part&rsquo;s clarity, look through properties, and molding aberrations may not be much more of a concern than other non-transparent parts. &nbsp;However, if the clear part in question is more front and center, the expectation of their visual perfection will need to be set higher. &nbsp;It will be important to consider early on what the clear part&rsquo;s function will be. &nbsp;Besides being transparent does the part perform other functions like mounting other internal components and holding housing pieces together? &nbsp;This will increase the number of internal features which will impact look through quality. &nbsp;Can the clear surface of the part in question be simplified, avoid internal features, or can the clear portion be a separate, simpler part? &nbsp;Lastly, is the style of the clear feature in the part really of value to the overall look of the product? &nbsp;Is it functional and an integrated part of the design which promotes the product, or is it just empty and costly feature?<img src="https://s3-us-west-1.amazonaws.com/wevolver-project-images/froala%2F1587410869528-clear-headlight.png"><figure><figcaption>Clearly excessive? It did not seem to promote sales.</figcaption></figure>So you now have your clear parts confirmed and what is expected of them. &nbsp;As mentioned, there may still be room to simplify them without compromising the intended look of the product. &nbsp;Larger parts will be more challenging in some ways, molding large clear parts usually have features and ejector marks on the inside. &nbsp;Ejectors are parts of the tooling that push the part out of the mold and leave witness marks around their edges, usually little circles.<img src="https://s3-us-west-1.amazonaws.com/wevolver-project-images/froala%2F1587410945759-cis.jpg"><figure><figcaption>Large upper and middle doors molded of clear UL rated plastics needed strengthening and alignment features that would not occlude the view of the blades. Detailed attention in the beginning phases led to smoother transition from design and prototyping to production.</figcaption></figure>So can the clear surface be replaced with clear sheet material and still be integrated into the product design cleanly? &nbsp;The answer is usually yes if this is considered early on, and the benefit is usually avoiding many hassles getting a molded part intended for see through to make for a good quality clear part which can be delivered in production with reasonable costs and time to market. &nbsp;Going with injection molded clear panels can add significant cost to yield reasonable production quantities simply because they have so many opportunities for reject-able flaws and extra delays to get the molded parts dialed in during the pre-production process. &nbsp;On the other hand flat extruded clear sheet material, Acrylic or Polycarbonate, already has good, controlled clarity. If the design only requires the face to be flat or bend around a single axis, then integrating this sheet material into other framing parts can reduce risks by ensuring quality and time to market.<img src="https://s3-us-west-1.amazonaws.com/wevolver-project-images/froala%2F1587410997630-cis2.jpg"><figure><figcaption>Large framed clear sections lend themselves to utilizing clear material with lower risk in production ramp up and production rejects. Lower left mid-section conceals convoluted, molded clear light pipe.</figcaption></figure>However; not all designs lend themselves to flat or single bend direction clear parts, nor can the desired fit up always be achieved. In this case vacuum or pressure forming a clear sheet material can result in clear parts that allow for various surface forms with less risk of mold flow and forming imperfections. &nbsp;This is not risk free as heating and forming processes can produce optical variations in the newly re-shaped sheet, but these feature induced affects are usually where they would be expected to be, the process is less expensive to tool for than injection molding, and thermal forming inherently does not have mold flow variations which can exhibit imperfections.<img src="https://s3-us-west-1.amazonaws.com/wevolver-project-images/froala%2F1587411107029-clear-plastic-2.jpg"><figure><figcaption>Clear wind screen is thermo-formed, as it bends in two directions, and has airflow openings</figcaption></figure> <img src="https://s3-us-west-1.amazonaws.com/wevolver-project-images/froala%2F1587411117415-clear-plastic-3.jpg"><figure><figcaption>Early LED light bulb housing vacuum formed from heated, clear sheet shows consistent clarity</figcaption></figure> If you need to go with injection molding then the simple better approach is still preferred. &nbsp;And, just as thermal forming geometry variations can cause visibility issues, making injection molded clear parts with simpler geometry variations will help reduce dial in time of the new part and reduce rejects. &nbsp;Even if the mold flow and knit lines are working well, large or odd shaped thickness transitions in the part can cause easily seen sinks or odd light bending effects that will be noticed. &nbsp;This is not to say you can only mold sheet like pieces (even these will be more challenging than thermo-forming extruded sheet material), but is to say that thought needs to be put into the features and shape of the clear part to be molded. &nbsp;Walls and ribs will not be hidden as well, and even if the part is not intended to transmit light, these transition features will catch or amplify the light available, and highlight themselves. &nbsp;Returns walls, if near the edges of a clear part, like those of a water glass or head lamp housing, will also cause visual variations, but at the sides of the parts the junctions and variations are less noticed, and more acceptable if seen.<img src="https://s3-us-west-1.amazonaws.com/wevolver-project-images/froala%2F1587411159050-clear-plastic-4.jpg"><figure><figcaption>Top molded edge of lamp housing above round bulb causes light inflections but this is at a deliberate junction and not excessive</figcaption></figure>This is why heavy ribbing or screw bosses on the inside central regions of a clear part is a poor choice. &nbsp;Even if your design is ode to the see through Apple products of the past and looking into the guts of the device is part of the plan, keep in mind these inner features and transitions will many times have exaggerated visual impact due to lens like effects in junctions and rounds, and that Apple spent a great deal of time making all of those inside features just right so they appeared at the intended visual &ldquo;volume&rdquo;. &nbsp; If they had not, then the see through product affect would have appeared poorly executed, and don&rsquo;t forget how much more those see through computers sold for compared to the more plain, opaque PC competition. &nbsp;Some of the extra cost was due to the extra design burden.<img src="https://s3-us-west-1.amazonaws.com/wevolver-project-images/froala%2F1587411185928-8-1-1.png"><figure><figcaption>Top cover required notable effort by development team to achieve large clear zones.</figcaption></figure> With your molded clear part, extra attention will have to be paid to tool draft angles too. &nbsp;Draft is the tapper on the inside of the metal mold that allows the plastic part to be removed without having to drag all along the inside walls of the mold and be damaged during de-molding, think Jello molds. &nbsp;Although there may be a very polished finish on the injection mold tool, easing the release of the formed plastic part, the clear part will show scraping on the inside or outside surface much more readily. &nbsp;As well, any side actions or lifters in the tool, which are pieces of the tool that cam out of the way to form undercut hooks in the plastic part that would otherwise prevent removing the plastic part from the tool, any of these can leave marks on faces of the molded plastic part. &nbsp;For a plastic part that is clear then these witness lines and slightly mismatched sub-surfaces, as noted above, can be unavoidably visible, and even ugly. &nbsp;These features and tooling options need to be worked through with more attention to detail from conception of the parts in the beginning to thorough interactions with the mold tool design team closer to the end of the project.Lastly, if you are using the clear part for some kind of lighting effect or indication, like a custom light guide, plan on creating mock-ups and prototypes to truly test this out. &nbsp;Often even simple looking light pipe designs can be problematic to get the right look and even brightness, and larger diffused lighting usually requires many iterations. &nbsp;Make sure the electrical engineering team is included in discussions on this as well as the proper number of light sources, type and the ability to adjust the light sources&rsquo; output will be key to dialing in the desired effect. &nbsp;There is no point to spending tens of thousands of dollars to make a poor electrically designed light source for the product.<img src="https://s3-us-west-1.amazonaws.com/wevolver-project-images/froala%2F1587411224692-clear-5.jpg"><figure><figcaption>Convoluted light pipe evolved with 3D printed mock-up at top, machined prototype middle, and production unit at bottom. Fixing a leak can mean a straightforward tightening-up of a connection, or more complex replacements of faulty components like hoses, fittings, couplings, joints, pipe sections, traps or drains.<h2>Faulty Connectors</h2>Connectors are a very large family of components used to join hoses, tubes or peripheral devices. The flow rate of air depends on the pressure differential pertaining across a leakage point, so a lower overall system pressure will help reduce the rate of leakage. If you can stabilise the header pressure of the system at the minimum range that is practical, the leakage rate should also be minimised.<h2>Too Many Connection Nodes</h2>However carefully you seal your connections, if they are pushed to function outside their pressure parameters, some leakage is bound to occur. Furthermore, the more connections there are in the system, the greater the likelihood of multiple leakages leading to a cumulative drop in overall pressure. Increasing the number of connections is not therefore a cost-effective way to expand your pneumatic system, as it also makes the system more complicated, and more difficult to detect leaks.<h2>Wrong Connection Type</h2>Thread types come in many varying styles and sizes, and tend to differ according to their country of origin and use. Connections typically use male and female mating parts, so it&#39;s important to make sure that the thread types match. There are also recommended torque values for most threaded joints, and connections should not be over or under-tightened in relation to these values. Items such as rubber washers may develop cracks that allow leakage, or thread sealant might be of the wrong type, or not properly applied.
