The Mitsubishi Chemical Advanced Materials KyronMAX® Challenge invited designers and engineers to share designs that utilized KyronMAX®'s range of high-strength carbon fiber-based composites to solve an engineering or manufacturing challenge. The overall winner received $25,000 in support to develop their design. The Wevolver community selected the community winner who received $10,000 in support. Their goal? To make one of the lightest, strongest, and most durable lacrosse heads on the market.&nbsp;Lacrosse is a popular physically intense game from the United States where players use a stick with a catching head to carry, pass, catch, and shoot the ball into the opposition’s goal. The lacrosse head must endure a variety of forces throughout a game (see below for a small taste) often in extreme temperature environments posing a significant engineering challenge.<iframe src="https://www.youtube.com/embed/clNEQWl9fkk?&amp;wmode=opaque&amp;rel=0" frameborder="0" allowfullscreen="" class="fr-draggable" style="width: 753px; height: 449px;"></iframe>&nbsp;Daniel and Farbod are now working closely with Mitsubishi Chemical Advanced Material engineers to develop and produce a full prototype of the head. This article will be updated monthly to provide insight into the design development and manufacturing process.&nbsp;In addition to this log, the team will be looking for engagement with lacrosse players to provide input and text resulting prototypes. They had been working with the Fusion360 computer-aided design software whereas MCAM uses the industry-standard Solidworks. There has been some back and forth troubleshooting file conversions and corruptions. To make it easier the model may be remade in Solidworks.&nbsp;<div class="fr-img-space-wrap"><img src="https://s3-us-west-1.amazonaws.com/wevolver-project-images/froala%2F1626268496169-Screen+Shot+2021-07-01+at+12.20.42+PM.png" style="width: 788px;" class="fr-fic fr-dib">The Mitsubishi Chemical Advanced Materials team talking with Daniel and Farbod about their model.</div>The next stage of the process will be to print a prototype. This prototype, likely created using SLA 3D printing will allow Daniel and Farbod to test the geometry of the design and check whether the lacrosse head fits well with conventional shafts, can be fitted with standard stringing &amp; netting, and provides the right look and feel.&nbsp;This prototype won’t have the structural strength to test at full pace but the team will be working closely with professional lacrosse players and other members of the lacrosse community to get feedback on the design.&nbsp;If no major changes to the design geometry need to be made, the next step after the validation of the 3D-printed prototype is to start producing lacrosse heads using the KyronMAX material! The Mitsubishi Chemical Advanced Materials KyronMAX® Challenge invited designers and engineers to share designs that utilized KyronMAX®'s range of high-strength carbon fiber-based composites to solve an engineering or manufacturing challenge. For more information about the challenge and the KyronMAX material, see our <a href="https://www.wevolver.com/profile/mitsubishi.chemical.advanced.materials" rel="noopener noreferrer" target="_blank">previous articles in the series.</a>The winner of the <a href="https://kyronmax.mcam.com/" rel="noopener noreferrer" target="_blank">KyronMAX®&nbsp;</a> Challenge was <a href="https://delsonaero.com/" rel="noopener noreferrer" target="_blank">Delson Aeronautics</a> with their design for a UAV blade that can cut noise by 50%. The ultra-quiet blades can entirely eliminate the incessant buzzing sound of drones. Not only does this make drones generally less annoying, but the noise reduction has a game-changing impact for drone photography, the defense industry, and much-anticipated drone delivery. The Delson Aeronautic team is made up of Michael Deloyer, Eitan Rotbart, and Ammar Jessa.&nbsp;The team will now work closely with Mitsubishi Chemical Advanced Material engineers to develop and produce a full prototype of the blades. This article will be updated monthly to provide insight into the design development and manufacturing process.&nbsp;<h3 dir="ltr">Stage One (May-June): Design validation&nbsp;</h3>The Delson team has been developing their UAV blades for 3 years and created several thousands of iterations of blades using additive manufacturing. The first step of the process is working with MCAM &nbsp;to run full stress analysis on the blades to define the most suitable KyronMAX® &nbsp;material for blade construction.. This involves determining operating speeds, loads, and environmental conditions. Which are then transferred into software to accurately simulate stresses acting on the blades. The Delson team is working closely with a UAV/Drone manufacturer to explore a potential commercialization path.One of the design features of the Delson blades that impressed the judges was the team's enthusiasm for developing an end-of-life recycling plan for their blades. Many carbon fiber products are difficult to recycle. KyronMAX® has been developed so that a majority of the products manufactured in its suite of materials are able to be incorporated into the production cycle. Drone blades, drone blades tend to have an average lifespan of 2-3 years, often less when used on a regular basis, and are almost always disposed of in landfills. Well, as much as we’d like to think that our first ideas are always the best, that isn’t always the case. In fact, now I think about it, it almost never is. There’s a very good reason why people come to us to help develop their prototypes, as over the course of testing they find that this wall is a little too thin, or that particular type of catch doesn’t work quite the way they want it to.<img src="https://s3-us-west-1.amazonaws.com/wevolver-project-images/froala%2F1621246362628-1621246362628.png" alt="" class="fr-fic fr-dii" style="width: 300px;">The whole purpose of the prototyping process is to allow yourself the option of tweaking your model before locking in a final design for production, but while this is an incredibly important stage you can see costs creep up if you approach things in the wrong way. If you’re injection-moulding plastic prototypes, for example, making what might seems like a few small tweaks can entail the creation of a whole new mould. This doesn’t have to be incredibly expensive, in fact, with the right manufacturer it can be very affordable, but if you can make the change by modifying your existing mould, the costs will be even lower still.<img src="https://s3-us-west-1.amazonaws.com/wevolver-project-images/froala%2F1621246362657-1621246362657.png" alt="" class="fr-fic fr-dii" style="width: 300px;">With this in mind, there's one critical fact you need to remember if you want to be able to modify your part by making a few changes to the original mould – namely, that while it’s relatively easy to remove metal from an existing metal mould, adding it can be real tough. Or, for that matter, pretty much impossible if you’re using rapid injection moulding.In short, remember that you can add plastic, but you can't take it away.Designing with this principle in mind is called "steel safe" or "metal safe," depending on who you talk to, and doing so can save you both money and time when you have to modify your design.In a practical sense, this has a few major impacts on the way you make things.<img src="https://s3-us-west-1.amazonaws.com/wevolver-project-images/froala%2F1621246362438-1621246362438.png" alt="" class="fr-fic fr-dii" style="width: 300px;">For example, you may be able to thicken a wall as you fiddle with the prototype, but you can’t make them thinner. Similarly, you can add features – bosses, raised text, ribs, pins, that kind of thing – but you can't remove them.When it comes to holes, you can reduce the diameter of a hole by adding plastic around the perimeter, but you can't increase the hole size. And, likewise, you can eliminate holes, but you can't add them.The main rule to remember when initially designing your part is this: maximise metal, minimise plastic.<img src="https://s3-us-west-1.amazonaws.com/wevolver-project-images/froala%2F1621246362536-1621246362536.png" alt="" class="fr-fic fr-dii" style="width: 300px;">If you aren't entirely sure whether a feature is needed or whether a feature is the right size, you might want to review things feature by feature, asking yourself which ones may need to be changed in later versions before committing your design for prototyping.When there’s any doubt as to how thick a feature should be, start thin and then step things up if needed – we can modify the mould to make things thicker, but getting thinner requires a whole new mould.Unsure whether you'll need a rib to strengthen your part or a brace to prevent warp? Leave it off and add it later if it's needed.<img src="https://s3-us-west-1.amazonaws.com/wevolver-project-images/froala%2F1621246362505-1621246362505.png" alt="" class="fr-fic fr-dii" style="width: 300px;">Have two mating parts that might - or might not – need alignment pins? Put the holes in and leave the pins off. If you need them, you can add the pins in the next iteration. If you don't, you can easily remove a little bit of metal and eliminate the holes later.Now, sometimes this can all be a little counterintuitive, as you need to bear in mind that removing things from the mould has the opposite effect on the part, and vice versa. So, the fact that we can remove bits of the mould means we can’t remove bits from the part, if that makes sense. If it doesn’t, don’t worry too much. Once you get used to it, things start to make much more sense. Trust me.Anyway, on that note I think we’re out of time for today, so that’s it from me until next week. As much as we’d like to think that our first ideas are always the best, that isn’t always the case. Making changes to your design is an incredibly important concept and one that is sometimes easy for us all to forget.

20240119-Protolabs Insight: Making Changes

3D printing technology has innovated rapidly over the last decade, but one thing that has stayed relatively the same is the size of printed pieces. <a href="https://massivit3d.com/solutions/" rel="noopener noreferrer" target="_blank" style="border: 5px solid orange;">Super large-scale 3D printing (EXTERNAL) (EXTERNAL)</a> for engineering and design applications is now possible thanks to a new Gel Dispensing Printing (GDP) technology. GDP is fast curing and can create large, support-free parts.&nbsp;GDP is a proprietary product of Massivit 3D who produce their own printer and associated software. The Massivit 3D 1800 can print truly massive models up to 5’ 9” x 4’ 9’’ x &nbsp;3’ 7” ( 1.8m x 1.45m x 1.1m). Big enough to print an average height human in full-scale. To put this into perspective, the largest FDM printers top out well under 5’ in build height. GDP isn’t just about having an enormous build volume. The technology’s real strength is its impressive speed.<h1 dir="ltr">How Does it Work?</h1>While it may look similar to Fused Deposition Modeling (FDM), it is quite different. FDM uses solid filament, generally some formulation or plastic, that is melted and then extruded from a nozzle. The GDP process uses a resin-based gel and no melting or heating of the gel is required for extrusion.Massivit 3D's proprietary UV curable gel, called Dimengel, is propelled from the dispenser by an auger-type screw and extruded from the nozzle. The gel is extruded layer by layer from the dispensing head, much like melted plastic is in FDM. As it is extruded the gel viscosity varies to ensure adhesion and bonding. UV LEDs affixed around the dispensing head cure the gel almost instantly, reducing the need for infill and supporting structures. This creates very strong prints, quickly.Dimengel comes in two specifications, Dimengel 100 (DIM 100) and Dimengel 90 (DIM 90). DIM 100 is a photo polymeric acrylic gel that has a shore hardness of scale D 80 – 85 (akin to a hard hat) when cured. It is translucent and can be illuminated. DIM 90 is a derivative of DIM 100. Unlike DIM 100, DIM 90 cannot be illuminated.&nbsp;<h3 dir="ltr">Software</h3>Massivit 3D ’s SMART slicing software also allows the wall thickness and resolution to vary throughout the print. SMART is an integrated proprietary software that optimizes .obj and .stl files for Massivit 3D printing. Its micro-support algorithms, allow the production of hollow models with vertical angles, in order to minimize printing time, material waste and support structures. Massivit 3D printers have a dual head option. SMART can leverage the dual heads to print multiple parts simultaneously, thus saving even more time.<h3 dir="ltr">The Printers</h3>The base printer, the Massivit 3D 1800, has a build volume of 5’ 9” x 4’ 9’’ x &nbsp;3’ 7” ( 1.8m x 1.45m x 1.1m) and a single dispensing head. Resolutions range from a layer thickness of 0.8mm, 1.0mm and 1.3mm. It can print vertically 14” per hour in the Z axis. The Massivit 3D 1800 Pro comes equipped with a dual head and allows variable layer resolution through the print. This is set up in the upgrades Pro software.<img src="https://images.wevolver.com/eyJidWNrZXQiOiJ3ZXZvbHZlci1wcm9qZWN0LWltYWdlcyIsImtleSI6ImZyb2FsYS8xNjE4NTEyNjcyMzM0LU1hc3Npdml0IDE4MDAgUHJvIHdpdGggY2FyIGRvb3IucG5nIiwiZWRpdHMiOnsicmVzaXplIjp7IndpZHRoIjo5NTAsImZpdCI6ImNvdmVyIn19fQ==" style="width: 788px;" class="fr-fic fr-dib"><h1 dir="ltr">What is it Good For?</h1>GDP is well suited for a variety of commercial applications. It is primed for tooling and molds, as certain materials, like concrete don’t bond with Dimengel. Due to its speed, it is a good candidate for large-volume prototyping. Furniture and appliance facades can be quickly printed in a single piece. Automotive customization and nautical design benefit from GDP’s consistent print quality and the inherent strength of the resin.There’s potentially a large market for props, dimensional signage and displays created with GDP. The technology has been used to create 3D channel letter signage for businesses. Since the GDP resin is translucent, it can transit light. Which naturally, is a useful quality for custom displays and signage. It also makes it possible to use it in light fixtures.&nbsp;<h3 dir="ltr">Automotive</h3>Wide body kit and auto part producer, STREETFIGHTER LA used GDP to create the STREETHUNTER DESIGNS 2020 Supra MK5 Wide Body Kit. Unveiled at SEMA 2019, the kit was a collaboration between car aficionado, TJ Hunt, and car designer, Jon Sibal. Hunt was drawn to GDP, because it could deliver the kit within a very tight timeframe. The project incorporated 16 different parts and was printed in just 16 hours.&nbsp;The David Bowie Tribute Car (BAD) (BAD) was a collaboration between Massivit 3D, Paris-based 3D printing specialists at Marie 3D, and car designer Takumi Yamamoto. It debuted at the Festival Automobile International (FAI) in 2019. The abstract body styling was meant to reflect Bowie’s chameleon-like personality. 3D printing was the only feasible production method due to the design’s complex geometric forms.<div class="fr-img-space-wrap"><img src="https://images.wevolver.com/eyJidWNrZXQiOiJ3ZXZvbHZlci1wcm9qZWN0LWltYWdlcyIsImtleSI6ImZyb2FsYS8xNjE4NDE4MTgwMzU2LUEtUG9ydHJhaXQtb2YtZGItM2QtcHJpbnRlZC1jYXItb24tdGhlLXN0cmVldC5qcGciLCJlZGl0cyI6eyJyZXNpemUiOnsid2lkdGgiOjk1MCwiZml0IjoiY292ZXIifX19" style="width: 788px;" class="fr-fic fr-dib">The db Project, 3D printed by Marie 3D and designed by Takumi Yamamoto .&nbsp;<h3 class="fr-img-space-wrap2">Construction</h3></div>One of the more interesting applications for GDP is 3D printing reusable molds for concrete casting. This has the potential to make concrete production more sustainable. The SMART software can create micro supports on the outside of the mold. Utilizing these molds requires less concrete, since the structures are optimized using geometries not possible in traditional construction. Custom molds can be created for one-off projects as well. Both items had to be faired and coated for use in a marine environment. Massivit 3D provided a coating and finishing guide specifically for this type of project. Velum Nautica has subsequently used the GDP on other projects, such as printing a radar mast.</div><h1 dir="ltr">What the Future Holds</h1>Two new GDP printers are coming out later this year and are currently in beta testing. One adds two new layer height options, a high resolution 0.5mm setting and a 1.5mm layer option for high speed printing. A new material called DIM 110 is also being released. The other is optimized for printing molds for composite materials end-use parts and utilizes a new water-soluble, UV-curable gel, allowing more freedom in design.&nbsp;There are updates to the SMART slicer as well, including the ability to print with two different materials at the same time when using the dual heads. This is only available when printing multiple parts, as two materials cannot be printed on the same part. The new printer comes with additional displays and supports unattended printing.&nbsp;<h1 dir="ltr">Summary&nbsp;</h1>GDP will make a significant contribution to the growing range of 3D printers for prototyping and design. IntroductionFor a startup manufacturer getting that first product right is crucial for your reputation and future sales. First impressions really do count when you are building up your company and brand equity.Time is another critical factor as you strive to get a product to market and begin to generate revenue. Yet it is a mistake to skip a thorough prototyping and testing programme because if you discover an error during manufacturer, the cost of putting it right is far higher in money, time and reputation. It is far better to make any adjustments in design, material, size, shape, colour, manufacturability and strength following testing and analysis. To balance this tightrope between testing time and cost, it pays to understand all of the rapid prototyping technologies that are available to you.There are numerous ways prototypes can be made. Some prototyping processes use traditional manufacturing methods. Other technologies have emerged and have been improved upon over a relatively short period of time. As prototyping processes continue to evolve, the product designer is constantly trying to determine what process or technology is best for their unique application.This technical brief explores the advantages and shortcomings of the major prototyping processes available to designers. It also describes the processes and discusses material properties of parts produced by each. In addition, a helpful decision tree highlights key questions designers must consider. Ultimately, the goal of this paper is to help you select the best prototyping process for your product development process.3D Printing - SL StereolithographySL is an additive fabrication process that builds parts in a pool of UV-curable photopolymer resin using a computer-controlled laser. The laser is used to trace out and cure a cross-section of the part design on the surface of the liquid resin. The solidified layer is then lowered just below the surface of the liquid resin and the process is repeated. Each newly cured layer adheres to the layer below it. This process continues until the part is completed. SL was the first ‘rapid prototyping’ technology.ProsFor concept models or patterns to be used as masters for other prototyping methods, SL can produce parts with complex geometries and excellent surface finishes when compared to other additive processes. If you need micro resolution features then there are materials, such as MicroFineTM Green and MicroFineTM Grey, that can achieve features down to 0.07mm (in X-Y direction) using SL. The cost is very competitive and the technology is available from several sources.ConsPrototype parts are not as strong as those made from engineering-grade resins, so the parts made using SL are normally unsuitable for functional testing. Also, since the resin is UV-curable, exposure to sunlight continues to cure the resin and parts can become brittle over time.3D Printing - Selective Laser Sintering (SLS)The SLS process uses a laser to build parts by sintering (fusing) powdered material layer by layer from the bottom up. SLS parts can be accurate and more durable than SL parts, but the finish is relatively poor with a grainy or sandy feel. Though SLS parts are fairly strong, there is reduced strength between the fused particles, so the parts will tend to be weaker than machined or moulded parts made from the same resin. Nylon-based materials are currently the primary resins available.ProsSLS parts tend to be more accurate and durable than SL parts. The process can make durable parts with complex geometries.ConsThe parts have a grainy or sandy texture and are typically not suitable for functional testing due to their reduced mechanical properties.3D Printing - Multi Jet Fusion (MJF)Multi Jet Fusion uses an inkjet array to selectively apply fusing and detailing agents across a bed of nylon powder. This is then fused by heating elements into a solid layer. After each layer, powder is distributed on top of the bed and the process repeats until the part is complete.ProsMJF offers engineering grade materials with great overall properties. Additionally, MJF offers an enhanced surface finish, fine features, consistent mechanical properties, and fast build times.ConsWhile the surface quality is good, it is rougher than that produced by photopolymer-based technologies (Stereolithography). The raw parts are grey, which can be dyed but this is an extra process.Direct Metal Laser Sintering (DMLS)Direct metal laser sintering is an additive manufacturing technology that produces metal prototypes and production-quality parts. DMLS uses a laser system that draws onto a surface of atomised metal powder. Where it draws, it welds the powder into a solid. After each layer, a blade adds a fresh layer of powder and repeats the process. DMLS can use most alloys, allowing prototypes to be a full-strength, functional part made out of the same material as production components. It also has the potential, if designed with manufacturability in mind, to transition into metal injection moulding for when you need to increase production.ProsDMLS produce strong (typically, 97 percent dense) prototypes from a variety of metals that can be used for functional testing. Since the components are built layer by layer, it is possible to design internal features and passages that could not be cast or otherwise machined.ConsIf producing more than a few DMLS parts, costs can rise. Due to the powdered metal origin of the direct metal process, the surface finish of these parts are slightly rough.3D Printing - Fused Deposition Modeling (FDM)The FDM process builds parts from the bottom up through the use of a computer-controlled print head. The feedstock for the process is a filament of extruded resin, which the machine selectively re-melts and deposits on the prior layer for each cross section of the desired part. FDM primarily produces parts in ABS or PC, so they tend to be stronger than parts from other additive processes. However, the parts are sometimes porous and have a pronounced stair-stepping or rippling texture on the outside finish, especially at layer junctions. It may also be difficult to achieve tight tolerances with the process.ProsFDM parts are relatively strong and can be good for some functional testing. The process can make parts with complex geometries.ConsThe parts have a poor surface finish, with a pronounced rippled effect. It is also a slower additive process than SL or SLS for build time.3D Printing - PJET PolyJetPJET uses inkjet heads to jet a UV-curable material in very thin layers at high resolution. The materials are jetted in ultra-thin layers onto a build tray, layer by layer, until the part is completed. Each photopolymer layer is cured by UV light immediately after it is jetted. The gel-like support material, which is specially designed to support complicated geometries, is easily removed by hand and water jetting.ProsThis process yields a good surface finish; one of the best of the additive processes. It is a good additive choice for complex parts with undercuts. The process can make parts with complex geometries.ConsPJET parts have poor strength (comparable to SL). While PJET can make parts with complex geometries, it gives no insight into the eventual manufacturability of the design.3D Printing - Three Dimensional PrintingIn 3DP an inkjet print head moves across a bed of powder, selectively depositing a liquid binding material, and the process is repeated until the complete part has been formed. After completion, the unbound powder is removed leaving the finished object.Pros3DP offers one of the fastest build times of any additive process, and is also among the least expensive options for prototype quantities. Coloured models can communicate more information and have aesthetic appeal. This plaster material is non-toxic, inexpensive and readily available. The process can make parts with complex geometries.ConsParts are rough and weak, and there are very few material options. While 3DP can make parts with complex geometries, it gives no insight into the eventual manufacturability of the design.IM - Injection MouldingRapid injection moulding works by injecting thermoplastic resins into a mould, just as in production injection moulding. What makes the process ‘rapid’ is the technology used to produce the mould, which is often made from aluminium instead of the traditional steel used in production moulds. Moulded parts are strong and can have excellent finishes. It is also the industry standard production process for plastic parts, so there are inherent advantages to prototyping in the same process if the situation allows. Almost any engineering-grade resin can be used, so the designer is not constrained by the material limitations of the prototyping process. Additionally, metal injection moulding (MIM) and liquid silicone rubber (LSR) moulding offer rapidly moulded parts in metals like stainless steel and LSR, respectfully. There is an initial tooling cost associated with rapid injection moulding that does not occur with any of the additive processes or with CNC machining. So, in most cases, it makes sense to do one or two rounds of rapid prototypes (subtractive or additive) to check fit and function before moving to injection moulding.ProsMoulded parts are made from an array of engineering grade materials, have excellent surface finish and are an excellent predictor of manufacturability during the production phase.ConsFront-end costs can be higher due to tooling costs.CNC Machining - Computer Numerically Controlled MachiningA solid block of plastic or metal is clamped into a CNC mill and cut into a finished part through a subtractive process. This method produces superior strength and surface finish to any additive process. It also has the complete, homogenous properties of the plastic because it is made from solid blocks of extruded or compression moulded thermoplastic resin, as opposed to most additive processes, which use plastic-like materials and are built in layers. The range of material choices allows parts to be made with the desired material properties, such as: tensile strength, impact resistance, heat deflection temperatures, chemical resistance and biocompatibility. Good tolerances yield parts suitable for fit and functional testing. Prototypes can be delivered in days just like additive processes. Because the process involves removing material instead of adding it, milling undercuts can sometimes be difficult. Machining also tends to be somewhat more expensive than the additive processes.ProsMachined parts have a good surface finish and they are very strong because they use real engineering-grade thermoplastics and metals.ConsThere are some geometry limitations associated with CNC machining, and it is much more expensive to do this in-house than the additive processes due to the cost of the programmers and machinists needed to create CNC toolpaths and fixturing for the parts.VC - Vacuum CastingThe process starts with making a mould by encapsulating a master model in two-part liquid silicone rubber. A vacuum is then applied to remove any trapped air, then it is cured in an oven. Master models can come from a number of 3D printing technologies including stereolithography. Vacuum casting allows the production of small batches of high quality mouldings in a range of polyurethane resins that replicate the performance of engineering plastics without the high costs of hard tooling associated with injection moulding.ProsVacuum casting can be used for small batches of high quality prototypes or low volume end use parts. A wide range of resins are available and master models can come from a range of sources, the most common being stereolithography models. The bow making company had purchased new molding tools and wanted to avoid further reinvestment with another material change. At this point, they approached Mitsubishi Chemical Advanced Materials for assistance in improving the idler design.&nbsp;The Mitsubishi Chemical Advanced Materials team immediately recommended using KyronMAX® S-2220, a 20% Carbon-Fiber filled product and offered to run the molding trials using the customer's existing tool. KyronMAX® polymer technology allows for fiber mixing, increasing the knit-line strength and decreasing failure rates inviting use for higher-strength parts and the production of difficult, complex geometries. In addition, KyronMAX® S-2220 has less than half the filler loading, which helps to increase toughness, improve knit-line strength, faster processability, and consistency while significantly reducing the part stress. Mitsubishi Chemical Advanced Materials were able to help the customer adapt their existing tooling for compatibility with KyronMAX® so they could continue production without new tooling investment. Mitsubishi Chemical Advanced Materials have developed several proprietary technologies for reducing weld-lines and therefore increasing the overall mechanical strength of the part. KyronMAX® engineers applied these technologies to the bike suspension part to assess weld line prediction and mitigation.<h2 dir="ltr">Finite Element Analysis</h2>Fiber matrix structure mapping then allowed for a full Finite Element Analysis (FEA) which mechanically tested the structure to predict what the product will do when it encounters real-world forces and wear.&nbsp;For example, load-cases were simulated in the FEA software using advanced fiber matrix analytics. 400,000 data points were applied for each FEA node to help assess the part. The software then calculated the fiber placement at each node, working out the associated strength based on pre-programmed data. This entailed testing any geometry alterations to ensure the component was designed to meet its requirements. A prototype of the design was then created in the same material as the final product using Mitsubishi Chemical Advanced Materials <a href="https://www.wevolver.com/article/new-manufacturing-platform-combines-agility-of-3d-printing-with-strength-of-injection-molding-for-rapid-prototyping" rel="noopener noreferrer" target="_blank">SPRINT technology</a> (based on AddiFab technology). The SPRINT technology enables the production of functional prototypes in the material of choice and can be used for small production volumes. The flexibility, freedom of design, and speed of 3D printing (of the mold) are combined with the high quality of injection molding. This prototype then underwent real-world testing including simulating the exact load case using a customized jig at one of the Mitsubishi Chemical Advanced Materials innovation labs. Professional sports equipment showcase potential of moldable carbon fiber-based composites

In the drive to accelerate new product development and time to market, the pressure to validate a design can be intense. With a prototype of a product or component, designers’ finally move designs from the screen to physical objects that can be handled. Does it fit? Will it function as intended? Can a 3D printed part be manufactured by injection moulding? And—in the case of prototype products, rather than parts—what might potential customers think of it? A prototype can be one of several (or many) such iterations, or just a final one-off physical validation of an on-screen design before design sign-off. On the other hand, low-volume production is less about the product itself, and more about its market or production process: a phase of low-volume production can help to refine a manufacturing process, or alternatively get test products or launch products to market in order to gain and validate customer perceptions. Finally, the precise volumes that are associated with serial production will depend on the product itself, and its market, and will typically range from thousands each year, to millions each year.In each case, the goal at each stage is to move smoothly from each phase of development to the next, refining the product and its manufacturability. Overall, the objective is to minimise the total time and cost of the overall process, bringing a product from initial concept to serial production smoothly and efficiently, and as quickly and cost-effectively as possible.In some industries bringing a product to market involves extensive compliance testing, often involving third-party certification. Aerospace and defence product development, for instance, calls for such compliance, and no manufacturer will want to finalise a product design and get ready for serial production, only to discover that the product in question does not meet its design requirements in terms of durability, usage cycles, or some other testable attribute. Making use of the prototyping stage to carry out such testing—a process known as pre-compliance testing—is therefore prudent. In such circumstances, it makes excellent sense for a designer to seek guidance from the prototyping provider in order to use a prototyping material that will yield meaningful information on attributes such as strength, flexibility and durability.Finally, as well as these development and testing stages of bring a product to market, a manufacturer may wish the prototyping and development process of a product to take into account a number of broader business considerations.Decisions about packaging, for instance, can impact packaging cost, vulnerability to damage during shipment, and the cubic utilisation of both primary and secondary packaging. Ultimately, of course, cubic utilisation will affect vehicle and container requirements, as well as shipping cost. An objective of using high levels of reclaimed plastic may not prove practical when injection moulding a specific part. These are generally trade-offs: the cheapest prototyping provider will not usually be the fastest, or produce the highest-quality prototypes, for instance. For products manufactured using injection molding, the prototyping phase has its own set of challenges. Due to the high cost of creating molds, prototypes are often produced in another material, the design and form and iterated, before the final high-cost molds are crafted. Even if cost wasn’t an issue, getting an injection molded prototype can take months from initial idea to holding a prodcuct in your hand. This extremely long lead time stalls the design process and delays time to market.<a href="https://kyronmax.mcam.com/" rel="noopener noreferrer" target="_blank">Mitsubishi Chemical Advanced Materials</a> has developed a prototyping and manufacturing process that allows functional, material-accurate prototypes to be produced quickly at a considerable reduction in traditional injection molding manufacturing costs. The process involves two overlapping chapters. The first is engineering support that elevates the existing design through an intensive design evaluation and improvement process. The second is the prototyping stage at which the design is further iterated through real-world testing.<h1>Chapter 1: Engineering Support</h1><h2>Stage one: Assessing technical and commercial viability</h2>The first step is the conceptual design phase. This mold <s>has</s> can have steel pins inserted into it to stabilize the mold during the injection. The mold is also placed inside a metal frame for further stabilization. Even metal inserts, like screw threads can be included directly and overmolded.<h2>Step 2: Inject the mold</h2>The mold is injected with the selected KyronMAX® material using standard injection molding machinery. The injected mold is removed from the machine and inspected.<h2>Step 3: Retrieve the part</h2>The 3D mold is then washed off the molded part using a solvent. Once the solvent is removed, the part is inspected and ready for testing!This process can be repeated multiple times to iterate a design. In some cases, multiple cavities are injected at once with different designs to shorten the design cycle even further. As the cost and speed of printing the mold are very low, the benefits of engaging in a more hands-on design iteration process are very high. SPRINT allows for rapid injection molding of functional parts in the right material. Alongside digital twinning, it means real world designs can be tested quickly and accurately, shortening design timelines and meeting production deadlines faster.&nbsp;SPRINT combines the speed and agility of 3D printing with the accuracy of injection molding. Unlike other injection molding processes, the KyronMAX® SPRINT can produce material accurate prototypes in just days rather than weeks. A 3D Resin mold is first 3D printed, this is then injected with the chosen polymer. However, most high-strength moldable plastics are nowhere near the strength of metals so the metal part geometry must be altered and re-engineered to utilize plastic materials. This often involves adding more material volume of the plastic which can increase the weight and cost of the part. Thanks to KyronMAX®’s high strength properties and complex geometries, component design can more easily replicate the original metal design, reducing material volume while realizing all the benefits of the plastic material.A great example is the KyronMAX® #10-32 bolt that responds to multiple requests from OEMs for an injection moldable thermoplastic composite bolt that exhibits metal-like strength. These end-users were looking for a plastic fastener to replace traditional titanium metal fasteners for weight savings but could not find a polymer with enough mechanical performance, or that was economically viable.
