Ultimately 11 finalists were selected, these designs were then further assessed on their technical and commercial feasibility, scalability, and sustainability.&nbsp;The winner of the High-Temperature Carbon-Fiber 3D Printing Challenge is CROVER with their subterranean drone.&nbsp;The team wins $25,000 of manufacturing support from Mitsubishi Chemical Advanced Materials to take their design to the next level.&nbsp;Based on the 'Crover Effect' for locomotion in granular media, <a href="https://www.crover.tech/" rel="noopener noreferrer" target="_blank">the CROVER robot</a> is able to move through bulk solids and powders - i.e., environments like sand dunes, grain bulks, and chemical powders. While potential applications of the CROVER range from soil sampling on Mars to the recovery of buried objects. Crover's first application is a grain Storage Management system. This helps grain storage operators like farmers, grain merchants and port operators identify critical conditions early and maintain the quality of their stock.&nbsp;"The winning design is a unique combination of an innovative technology with a significant positive environmental impact that addresses a key global challenge for society: food waste," described Tim Vorage, founder and manager of GrowthGarage, Mitsubishi Chemical Advanced Materials.&nbsp;<iframe title="vimeo-player" src="https://player.vimeo.com/video/460609606?h=507eaf0691" frameborder="0" allowfullscreen="" class="fr-draggable" style="width: 742px; height: 393px;"></iframe> <h2 dir="ltr">Saving grains; securing stable food resources</h2>CROVER is able to propel itself, multi-directionally and semi-non-destructively, on and below the surface of granular bulks – environments like sand dunes, bulk chemical powders, and cereal grains. Cereal grains are the basis of most human diets, yet post-harvest losses during long-term storage are exceptionally high, with storage losses estimated at &gt;630 million tonnes per year.&nbsp;The main culprit is spoilage due to insects and molds, which can develop because of uncontrolled moisture and temperature conditions. Grain storage operators at cereal storage sites such as farms, grain merchants, millers, and breweries, fight a constant battle with these infestations, which have high-cost implications in terms of lost revenue and cost to rectify. Containing these issues is extremely labor-intensive and poses many health and safety risks.“At Crover, we want to make sure that every grain that enters a silo or shed exits it with the same quality, and in doing so significantly reduces the incidence of agricultural confined space injuries, in grain storage facilities, by removing, as much as possible, the main causes of such accidents: the presence of workers in the vicinity, or on the surface of the grains,” explains Crover team lead Lorenzo Conti.&nbsp;“The CROVER system aims to substitute all human intervention in or on the surface of granular bulks. The current first version of our device can automate all those tedious monitoring operations by constantly controlling the parameters of the whole bulk surface, making it easier to comply with assurance schemes and bring peace of mind to grain storage operators such as agri-cooperatives, grain merchants, and farmers,” says Conti.&nbsp;<h2 dir="ltr">A global grain storage solution</h2>The CROVER robot can fluently “swim” through bulk solids like cereals and oilseeds, constantly monitoring their conditions while they are still in storage. This includes her wheelchair being the main focus point when someone sees her; rather than seeing her, they see a boring, mechanical-looking medical device. And if we can make this come true for Sophia, we believe we can do it for many others as well," says the designers.&nbsp;<hr><h2>Student prize</h2>After receiving a significant amount of high-quality student entries in the previous Mitsubishi Chemical Advanced Materials challenge, a student prize has been established that provides $5000 in manufacturing support to enable the students to take their idea to the next level. &nbsp;The student prize winner is the Lunar Exploration Mechanical Arm from Concordia University Capstone Team.&nbsp;The team is made up of seven undergraduate students from <a href="https://www.concordia.ca/cuevents/encs/aerospace/2021/10/08/making-space-more-accessible-to-humanity.html?c=/ginacody/events" rel="noopener noreferrer" target="_blank">Concordia University in Montreal, Quebec.</a><img src="https://images.wevolver.com/eyJidWNrZXQiOiJ3ZXZvbHZlci1wcm9qZWN0LWltYWdlcyIsImtleSI6ImZyb2FsYS8xNjM5MDY3ODExODA1LU92ZXJhbGwgLSBJbnNpZGUgKDEpLmpwZyIsImVkaXRzIjp7InJlc2l6ZSI6eyJ3aWR0aCI6OTUwLCJmaXQiOiJjb3ZlciJ9fX0=" style="width: 788px;" class="fr-fic fr-dib">This project is centered around designing a robotic arm for implementation on a lunar rover that will be subject to the harsh environment of the lunar surface while having a limited energy supply. The team aims to develop a preliminary prototype and determine possible future directions.&nbsp;One of the largest environmental challenges is managing the extreme temperature fluctuations over the course of lunar days and nights while avoiding the use of radioactive thermal units. To address this problem, an all-mechanical motion transmission design has been developed that allows for sensitive electronic components to remain within the insulated enclosure of the rover body.&nbsp;"To achieve our desired 5 degrees of freedom, a set of drive trains has been designed for each joint and fit inside the body. The arm weight must remain as light as possible to keep the energy required for transportation low, while the push force and lift capacity remain high enough for the arm to be functional for sample collection. Lunar dust is also a concern as it is highly abrasive. The arm will be sealed as much as possible to mitigate this environmental factor," describes the winners.&nbsp;The scope of this project will not cover power storage or communications. This first prototype will be implemented using a set of 5 motors housed in the rover enclosure individually controlling each joint; however, a subsequent iteration would make use of a gearbox and a single motor to further reduce weight. The application of this type of arm would not be limited to rovers, it could easily be extended to other lunar infrastructure that provided an insulated enclosure for the electronics.&nbsp;The Concordia team includes Aidan Mitchell, Eric Cappelli-Martell, Sean Le Noble, Erl Bernard, Joseph Corbisiero, Fady Mitry &amp; Mustapha El Makdah .<hr><h2>Challenge finalists</h2>We congratulate all of the finalists. Read more about their projects below.&nbsp;<h3>Micro-Engineered smart Protection Suit by Robin Kocher</h3>This micro-engineered smart suit is designed to protect from harsh climate environments to empower humans to be able to act in difficult conditions. The suits have multiple layers to create modular smart ecosystems that can be customized based on use.<h3>Chassis Structure for an Autonomous Ground-Based Robot by Arnav Bisoi, Michal Kostyal, Baran Sahan, Sajiban Parmeswaran &amp; Mian Ali.</h3>The CF reinforced filament has been used to manufacture load-bearing chassis components a ground-based robot. FEA and Topology Optimisation have been implemented to predict the strength of the 3D printed components and to minimize their weight. The 3D-printed 'skirts' sit on the circumference of the robot giving it a cylindrical aesthetic; this design takes inspiration from a tortoiseshell where the shell provides protection from exterior elements and also supports any top-down loads.<h3>Long Range (200km) BVLOS Inspection Drone by Phillip Keane.</h3>Beagle Systems is one of the only companies in EU with a 200km BVLOS flight permit from EASA, enabling their current generation of drones to perform fully automated infrastructure inspections up to 200km. This project is their next-generation drone, which will be printed in composite plastic, allowing lighter weight and even further flight distances. The team used generative design, topology optimization, and AI-assisted toolpath generation to achieve the drone’s design.<h3>Object-shape adaptive robotic hand by Choi Yongwoon, Valentin Cardenas Keith &amp; Ikeda Yuki.</h3>Cost and weight are critical factors when designing a robotic hand. This design can be adapted to the shape of the object target with the use of only one actuator. While there are other adaptive robotic hand designs out there, most of them require numerous actuators, making them heavy and expensive. This single-actuator robot hand was developed during the team’s 3rd year of university as a project to be included as part of a larger robot design.<h3>High-Performance FPV Quadrocopter Frame by Adam Theo Müller.</h3>This project is a frame for an FPV-quadrocopter designed so each necessary component can be mounted easily. The design is optimized for specific load cases such that it is as lightweight as possible. It is specifically laid out for additive manufacturing techniques to be utilized.<h3>Helicopter hinge by 9T labs.&nbsp;</h3>This design looks to improve the helicopter door hinge that is currently produced in aerospace-grade steel. By using composite materials and cutting edge-manufacturing techniques the new hinge can greatly outperform current designs in weight and strength properties.<h3>Suspension device to enable scale-up and cultivation of t cells and stem cells for therapies by Carl Bachellier.</h3>The device is a mixing impeller that solves the scale-up problem associated with the cultivation of stem cells and t cells for therapeutic use. For example, diabetes and cancer. Mixing small amounts of cells and growing them in the lab is reasonably successful at 1 to 3 liters. To manufacture a therapy at scale, the bioreactors will have higher volumes, approaching 1000 liters in some cases. This mixer allows the mixing of high volumes of cells without shear damage, suspension issues, or oxygen transfer.<h3>DS-1 Minotaur: Open-engineering Aerial Robotics enabled by Advanced Manufacturing by Evandro Valente.</h3>Agility designs and manufactures aerial robots having onboard algorithms that provide GPS-independent mission and navigation-specific decision-making. To keep pace with the fast-evolving sensing and computing industries, the DS-1 Minotaur is entirely 3D printed with a product-ready finish and quality. Subterranean drone tackling food security wins The High-Temperature Carbon-Fiber 3D Printing Challenge

Hands free products have become increasingly popular and even more important during the COVID-19 pandemic. Ranging from an automatic paper towel dispenser to soap and hand sanitizer dispensers, people expect these types of products to be available in public areas.&nbsp;Typically, a touch-less paper towel dispenser is run by a 6V DC motor or gear motor. These applications are usually designed to run off of batteries. To maximize time between battery changes the motor must be extremely efficient.&nbsp;ISL Products offers low current draw, high torque 6V DC motor and gear motors designed specifically for battery powered devices. These efficient motors are not exclusive to paper towel dispensers, they are also great additions to other 6V appliances like:<ul><li dir="ltr">Soap Dispensers</li><li dir="ltr">Sanitizer Dispenser</li><li dir="ltr">Touch-less Faucets</li><li dir="ltr">Touch-less Sinks</li><li dir="ltr">Automatic Garbage Lid Openers</li></ul>These efficiency-focused motors are available as both DC motors or DC gear motors, making them ideal for most applications.&nbsp;<h2 dir="ltr">Overview</h2>A leading manufacturer of a battery-operated paper towel dispenser was experiencing shorter than desired battery life during product use. The dispenser was using a 6V DC spur gear motor that was drawing too much current, creating a significant drain on the product’s power bank of batteries.<h2 dir="ltr">Challenge</h2>The customer tasked us with developing a direct drop-in replacement<a href="https://islproducts.com/component/spur-gear-motors/" target="_blank">&nbsp;spur gear motor</a> that would draw 25% – 50% less current than their existing motor.During our investigation of the incumbent gear motor we found that the current draw was 800 – 850mA. Additional investigation of similar motors, from several manufacturers, showed a range of current draw under load from 800mA – 1400mA. The customer requested that we find a way to reduce that current down to 600mA or less.&nbsp;Another issue we came across was that, over time, excessive brush and commutator wear escalated the current draw problem even further.&nbsp;<h2 dir="ltr">Solution</h2>ISL Products International and our team of engineers tore down the incumbent motors and found a variety of factors that contributed to the higher current draw issue that our customer was experiencing. In addition to the excessive brush and commutator wear, in some cases we found foreign conductive material floating within the motor itself creating unwanted spikes in the current draw.The ISL engineers and our factory’s engineering department agreed on a methodology for improving the motor quality and bringing the current draw in line with the customer’s expectations. The current draw was reduced by improvements to the armature windings, and the addition of high-quality brushes increased longevity and removed the wear problem. Our factory's good manufacturing practices guaranteed precision tolerances and high quality material sourcing, as well as preventing foreign conductive material from floating in the motor like that found in the incumbent motor.&nbsp;Once the new motors were created they were tested and showed minimal wear patterns while having a current draw of 590mA.<h2 dir="ltr">Conclusion</h2>After implementing the ISL motor in their contact-less paper towel dispenser the client achieved the desired battery life of the device. The client was able to avoid designing and implementing a new battery system by replacing a single part in their device. The Mitsubishi Chemical Advanced Materials KyronMAX® Challenge invited designers and engineers to share designs that utilized KyronMAX®'s range of high-strength carbon fiber-based composites to solve an engineering or manufacturing challenge. The overall winner received $25,000 in support to develop their design. The Wevolver community selected the community winner who received $10,000 in support. Their goal? To make one of the lightest, strongest, and most durable lacrosse heads on the market.&nbsp;Lacrosse is a popular physically intense game from the United States where players use a stick with a catching head to carry, pass, catch, and shoot the ball into the opposition’s goal. They had been working with the Fusion360 computer-aided design software whereas MCAM uses the industry-standard Solidworks. There has been some back and forth troubleshooting file conversions and corruptions. This prototype, likely created using SLA 3D printing will allow Daniel and Farbod to test the geometry of the design and check whether the lacrosse head fits well with conventional shafts, can be fitted with standard stringing &amp; netting, and provides the right look and feel.&nbsp;This prototype won’t have the structural strength to test at full pace but the team will be working closely with professional lacrosse players and other members of the lacrosse community to get feedback on the design.&nbsp;If no major changes to the design geometry need to be made, the next step after the validation of the 3D-printed prototype is to start producing lacrosse heads using the KyronMAX material! The Mitsubishi Chemical Advanced Materials KyronMAX® Challenge invited designers and engineers to share designs that utilized KyronMAX®'s range of high-strength carbon fiber-based composites to solve an engineering or manufacturing challenge. The ultra-quiet blades can entirely eliminate the incessant buzzing sound of drones. Not only does this make drones generally less annoying, but the noise reduction has a game-changing impact for drone photography, the defense industry, and much-anticipated drone delivery. The Delson Aeronautic team is made up of Michael Deloyer, Eitan Rotbart, and Ammar Jessa.&nbsp;The team will now work closely with Mitsubishi Chemical Advanced Material engineers to develop and produce a full prototype of the blades. This article will be updated monthly to provide insight into the design development and manufacturing process.&nbsp;<h3 dir="ltr">Stage One (May-June): Design validation&nbsp;</h3>The Delson team has been developing their UAV blades for 3 years and created several thousands of iterations of blades using additive manufacturing. The first step of the process is working with MCAM &nbsp;to run full stress analysis on the blades to define the most suitable KyronMAX® &nbsp;material for blade construction.. This involves determining operating speeds, loads, and environmental conditions. Which are then transferred into software to accurately simulate stresses acting on the blades. The Delson team is working closely with a UAV/Drone manufacturer to explore a potential commercialization path.One of the design features of the Delson blades that impressed the judges was the team's enthusiasm for developing an end-of-life recycling plan for their blades. Many carbon fiber products are difficult to recycle. KyronMAX® has been developed so that a majority of the products manufactured in its suite of materials are able to be incorporated into the production cycle. Drone blades, drone blades tend to have an average lifespan of 2-3 years, often less when used on a regular basis, and are almost always disposed of in landfills. Picking an electric drive for robotic applications is a delicate matter—and a real headache. Sometimes it’s easier to order a custom motor for your robot instead of buying a standard one.&nbsp;Of course, you can always obtain a conventional drive model from a well-known manufacturer and ask for modifications. That track is used for ADAS testing, and by having the real-world track for physical testing side-by-side with the simulation, engineers can easily conduct validation and benchmark testing.The Ansys simulator also has the ability to take the raw scanned track data (a point cloud collected by specialized companies) and convert it into a high-fidelity model. Often, this process is arduous and takes simulation engineers weeks to define and trim surfaces for simulation. The five rounds of the competition are as follows:<ol><li>Launch, Completed February 28, 2020 – The first stage of the competition comprises the formality of registration and the writing of a specific white paper, which included the team’s background research, details on which simulation software will be used, and a project plan.&nbsp;</li><li>Demonstration, Completed August 19, 2020 – Before getting into racecar engineering, teams are asked to prove that they can program a passenger vehicle to undergo a range of autonomous maneuvers (acceleration, turning, declaration, and a complete stop). Teams either submitted a short video as proof or completed the evGrandPrix Autonomous Series.</li><li><a href="https://www.ansys.com/experiences/indy-autonomous-challenge" rel="noopener noreferrer" target="_blank">Simulation Race, June 30, 2021</a> – The university engineering students will upload their own autonomous algorithms to compete in two stages of a simulated race. First, 10 solo laps will demonstrate their ability to control the IL-15 racecar, which must be completed in ≤ 15 minutes. Second, teams will compete head-to-head for 20 laps, must not crash, stay within the track limits, and complete the race within 105% of their matched competition (similar to the 107% rule of F1 qualifying).&nbsp;</li><li>Qualification, October 21-22, 2021&nbsp;– After a safety and technical inspection, each team must complete 10 laps at IMS in ≤ 15 minutes (average speed ≥ 100 mph), and one of those laps must be completed in ≤ 75 seconds (average speed ≥ 120 mph). The starting grid for the final race is set by the safe completion of the qualification race (in order of the lowest total time for the 10 laps).</li><li>Final Race, October 23, 2021 – The winner will be determined in a 20 lap race at IMS, with an average speed ≥ 120 mph, completed in ≤ 25 minutes. Tech inspection will take place prior to the race, and teams may be disqualified for any rule breaches, impeding another racecar on the track, or cheating. The Engineering Toolkit: Design, Simulation, and Track Testing</h3>To prepare for the simulation race, teams will have access to the <a href="https://www.ansys.com/products/av-simulation/ansys-vrxperience-driving-simulator" target="_blank">Ansys VRXPERIENCE</a> Driving Simulator, which uses SCANeR and the SCADE Suite. The simulator will reside on Microsoft Azure, which teams may already be familiar with using for cloud computing.Ansys hosted four hackathons for the teams to compete in and gain experience in the lead-up to the simulation race. Image credit: Ansys<h2 class="fr-img-space-wrap2">&nbsp;Engineers Deploy Advanced Simulation Techniques to Design Autonomous Vehicles</h2></div>In addition to the VR driving simulator discussed above, many simulation tools are used to design autonomous (and traditional) vehicles. The AI used to drive an autonomous vehicle needs to be trained in a large number of driving situations. And while there are private proving grounds where these vehicles are tested in real life, there’s simply not enough time to gather data and train the AI in the real world. The majority of the training and testing is done virtually, and then physical testing takes place, in a sense, as a validation of the simulation.&nbsp;Engineers in motorsport and automotive engineering use simulation daily. Nearly every discipline with automotive design has a specialized simulation tool to help them design and optimize a car. Structural engineers use FEA and forming simulations, aerodynamicists use CFD, both for full-vehicle performance and individual components or internal flow systems, such as cooling and engine air inlets, and vehicle dynamicists use kinematic analysis tools and the same driver-in-the-loop simulations described above.&nbsp;By limiting the physical prototyping and testing required, design timelines can be significantly shortened. But it’s also important to note that these tools increase sustainability. In the push for limiting climate change to just 2°, the transportation segment must play a large role, as it currently produces nearly a quarter of the world’s CO2 emissions. And simulation is just one of the many engineering tools that will be used to <a href="https://www.wevolver.com/article/decarbonization-sustainability-and-innovations-in-transportation-and-mobility" target="_blank">improve sustainability in the automotive industry</a>.&nbsp;For example, in the realm of motorsport aerodynamics, the full-scale rolling-road Windshear wind tunnel in North Carolina requires its own power station to test a vehicle at speeds of up to 150 mph. Add to that the emissions of flying the engineering team to the wind tunnel for a three-day test, and the environmental impacts are not insubstantial. If the same vehicle were tested in CFD, using cloud computing resources and even open-source software (like OpenFOAM), the energy and costs required to reach the same conclusions are minuscule in comparison. There’s no separate power grid required, no flights, and no consumables (coated tires, adjustable ride height system for the wind tunnel, and a suite of real parts to test).<div class="fr-img-space-wrap"><img src="https://s3-us-west-1.amazonaws.com/wevolver-project-images/froala%2F1619685473166-ezgif.com-gif-maker+%282%29.gif" style="width: 788px;" class="fr-fic fr-dib" alt="A Ferrari in aerodynamic simulation testing in a looped GIF. Post-processing simulations and spending the time to visualize results are two of the incredibly powerful facets of all simulation tools. VR driving simulators allow you to go back into scenarios and determine where things went off the rails and where things improved. Similarly, a CFD simulation allows you to see exactly where a design change impacted the pressure signature of the underfloor of a racecar, but a wind tunnel test just reports your overall forces and balance.&nbsp;</div><h2 dir="ltr">Why the Indy Autonomous Challenge Matters</h2>Simulation and autonomous vehicles are a part of the drive towards more sustainable technology within automotive engineering. Simulation reduces physical testing, which decreases emissions, both in terms of vehicle emissions at track tests and in terms of energy consumption when manufacturing and testing components. The IAC is the launchpad for engineers to get familiar with new technology and be a part of the changing landscape toward sustainable transportation.The challenge is preparing engineers for jobs in autonomous vehicle development. The university engineering students are solving real-life engineering problems, including “edge case” scenarios, which occur at an extreme operating parameter; for example, avoiding unanticipated obstacles at high speeds while maintaining vehicular control. Engineers have been designing with sustainability in mind for generations. The sustainable acquisition of resource has always been a factor in the making of things but recent years have seen sustainability increase its presence in public conscience and discourse. As a consequence, governments and businesses are signing up to climate change agreements, compounding an acceleration of legislation. In turn, brands will need to accelerate their response in order to maintain the level of commitment that is legally required of them.Change has been continuous and manageable over the years, with only specific sectors needing to move more abruptly due to competition or stark changes in industry regulation. Transportation – most notably aerospace and automotive – has been the focus of enormous scrutiny for years and has been responding with investment in energy efficiency, and particulate and carbon reduction technologies. Certain consumer goods have also been the focus of scrutiny with some brands taking measures against excessive packaging, CO2 output, and making use of recycled or biodegradable material.These changes are all well documented, and many design engineers live and breathe sustainability, but generally knowledge and attitudes are far from reflecting the more stimulated change we can expect over the decade ahead.And that change is coming. Through the Paris Climate Agreement, in December last year the European Union updated its target to reduce greenhouse gas emissions by at least 55% by 2030 from 1990 levels. That same month the UK government announced its plan to reduce greenhouse gas emissions by at least 68% within the same timeframe. This most ambitious target is backed by a ten point ‘green industrial revolution’ plan that includes a significant increase in R&amp;D investment.Waste reduction is also a key factor in sustainability. Not only is a circular economy vital in the fight against plastic waste, so too is changing the way designers design plastic products. Producers will be obliged to ‘clean up’ plastic waste and consumers will be limited through reductions in plastics consumption. The EU’s Plastics Strategy and the UK government’s Waste Strategy are designed to tackle wasteful and damaging litter through legislative action. The measures will not be restricted to single-use plastics and they will contribute to achieving the United Nations Sustainable Development Goals.The ambitions of governments will lean more heavily on manufacturers and on those designing the products, creating the great engineering challenge of tomorrow.Preparation by sharing knowledgeFor design engineers who need to develop their knowledge and skills in preparation for the challenge ahead, support should be forthcoming. Engineering expertise in the area of sustainability is confined to a relative few, so it’s important that provision is made to help share this knowledge.It’s vital not only to design engineers but also to the companies and brands who employ them. The design improvement focussed on the idler wheel of the bow. The idler wheel’s main function is to transfer stored energy from the bow’s limbs through the arrow’s string smoothly and rapidly. Image: Pierre-Yves Beaudouin/WikiCommons<h2 class="fr-img-space-wrap">Material replacement with existing tooling</h2>The customer had already replaced the aluminum with a lighter weight 50% Nylon Long Glass Fiber (LGF) as the material for the idler’s construction but was experiencing a 14% failure rate due to breakage. The bow making company had purchased new molding tools and wanted to avoid further reinvestment with another material change. At this point, they approached Mitsubishi Chemical Advanced Materials for assistance in improving the idler design.&nbsp;The Mitsubishi Chemical Advanced Materials team immediately recommended using KyronMAX® S-2220, a 20% Carbon-Fiber filled product and offered to run the molding trials using the customer's existing tool. KyronMAX® polymer technology allows for fiber mixing, increasing the knit-line strength and decreasing failure rates inviting use for higher-strength parts and the production of difficult, complex geometries. In addition, KyronMAX® S-2220 has less than half the filler loading, which helps to increase toughness, improve knit-line strength, faster processability, and consistency while significantly reducing the part stress. Mitsubishi Chemical Advanced Materials were able to help the customer adapt their existing tooling for compatibility with KyronMAX® so they could continue production without new tooling investment. Unable to achieve the desired performance using Long Fibre Technology (LFT) compounds, Mitsubishi Chemical Advanced Materials Engineered Solutions technical team, ran trials using KyronMAX® to test for possible improvements. &nbsp;Combining Mitsubishi Chemical Advanced Materials mold-flow software technology together with the KyronMAX® material files, the team developed favorable process conditions, gate design, validations, and testing of the final composite structure.&nbsp;<h2 dir="ltr">Addressing weld lines</h2>Weld lines occur when part or tool design features such as holes divide the melt flow, and the separate flows do not mix completely when they meet. At these points, little or no polymer chain entanglement occurs across the flow-front boundaries. Weld lines can be the weakest points for plastic and compound material parts. Mitsubishi Chemical Advanced Materials have developed several proprietary technologies for reducing weld-lines and therefore increasing the overall mechanical strength of the part. KyronMAX® engineers applied these technologies to the bike suspension part to assess weld line prediction and mitigation.<h2 dir="ltr">Finite Element Analysis</h2>Fiber matrix structure mapping then allowed for a full Finite Element Analysis (FEA) which mechanically tested the structure to predict what the product will do when it encounters real-world forces and wear.&nbsp;For example, load-cases were simulated in the FEA software using advanced fiber matrix analytics. 400,000 data points were applied for each FEA node to help assess the part. The software then calculated the fiber placement at each node, working out the associated strength based on pre-programmed data. The mesh was then refined using stress analysis.<img src="https://images.wevolver.com/eyJidWNrZXQiOiJ3ZXZvbHZlci1wcm9qZWN0LWltYWdlcyIsImtleSI6ImZyb2FsYS8xNjE0NjgxMDQ0ODgzLWltYWdlMTAgKDEpLmpwZyIsImVkaXRzIjp7InJlc2l6ZSI6eyJ3aWR0aCI6OTUwLCJmaXQiOiJjb3ZlciJ9fX0=" style="width: 788px;" class="fr-fic fr-dib"><h2 dir="ltr">Making the design reality</h2>Once the part had been structurally improved, it needed to be analyzed to ensure the design could be fabricated and perform as intended. This entailed testing any geometry alterations to ensure the component was designed to meet its requirements. A prototype of the design was then created in the same material as the final product using Mitsubishi Chemical Advanced Materials <a href="https://www.wevolver.com/article/new-manufacturing-platform-combines-agility-of-3d-printing-with-strength-of-injection-molding-for-rapid-prototyping" rel="noopener noreferrer" target="_blank">SPRINT technology</a> (based on AddiFab technology). The SPRINT technology enables the production of functional prototypes in the material of choice and can be used for small production volumes. The flexibility, freedom of design, and speed of 3D printing (of the mold) are combined with the high quality of injection molding. This prototype then underwent real-world testing including simulating the exact load case using a customized jig at one of the Mitsubishi Chemical Advanced Materials innovation labs. This ensured the design process was accurate and the part performed as intended.The combination of the customer’s application expertise with KyronMAX's material knowledge led to a successful collaboration that resulted in a stronger, more durable part manufacturable.
